Thanks everybody for the help, it WAS the HDD. When I pulled it out it was almost too hot to touch - must have been on the verge of letting go. According to the label on the drive it was made in 2011 - so doesn't owe me anything. Put a Toshiba 128G SSD in, up and running in just under 1 minute from switch on. Will shop around for a larger capacity SSD down the track.
